I would of thought the answer to the problem was bloody obvious. The size of the holes are far too big, once one ball is lifted by pressure, it causes an immediate pressure drop on the rest. Make the holes under the balls the same size as a normal perf plate and it will work.

That downcomer is way too small, the area of a downcomer should be the same or greater than the area of the rising vapor tubes or flooding will occur, remember what goes up must be able to come down.

Every time I see a new column build I am amazed at how many holes are on the plates. More holes mean more power required to support the liquid bath on the plate, you don't need a colander. The Original Flute had 36 holes of 3/32 diameter which will run on 2400w, I am currently running one of my orig...

Try this one for size, not finished yet, just waiting for a couple of warning lamps to arrive. The top section is for controlling flow to the dephlegmater, and the bottom section for mashing or brewing.

Increasing your boiler size should not make any difference. You probably got some crap which was in the boiler originally. Treat that run as a cleaning run for your boiler.
